Good morning.

Right now, somewhere in a dye house, a rope of cotton yarn is traveling through a vat of yellow-green liquid and coming out the other side looking exactly the same. Then it hits the air. And something happens.

This week we’re talking about why. The chemistry is simple. The implications for every pair of jeans you’ve ever owned are not.

THE BIG THREAD

Indigo Part Two. Blue happens in the air.

Last week, we covered 34,000 years of indigo history. This week, let’s talk about the magic trick.

I spent years in medicine before buying a denim company, so chemistry feels a little like coming home. Indigo is one of my favorite examples because the thing most people believe about it isn’t actually true.

The blue isn’t in the dye vat.

Indigo in its natural state won’t dissolve in water, and it won’t bond to cotton fiber. Before a single yarn can be dyed, the indigo has to be chemically reduced and mixed into an alkaline vat.

In that state, it isn’t blue. It’s yellow-green.

The yarn enters the vat yellow-green and comes out yellow-green. Then something strange happens.

It hits the air. Oxygen reacts with the indigo and converts it back to its insoluble form. Oxidation. That’s when the blue appears.

The color doesn’t come from the vat. It comes from the air outside it.

One dip isn’t enough, though. Indigo doesn’t penetrate deeply into cotton. It settles onto the outer layers of the fiber. To build a dark shade, the yarn is dipped repeatedly.

Into the vat. Out into the air. Back into the vat. Back into the air. Over and over.

Industrial rope dyeing usually repeats this process five or six times. Between each dip, the yarn travels through long open-air sections called “skying,” giving oxygen enough time to fully develop the color before the next layer is applied.

Each trip through the process adds another microscopic ring of indigo around a mostly white cotton core.

Think tree rings. The outside gets darker. The inside stays white.

That’s the entire reason raw denim fades the way it does.

Every crease, whisker, honeycomb, and wallet outline you eventually wear into a pair of jeans is simply the outer indigo layers wearing away and exposing what’s underneath.

As denim production scaled, mills needed a faster way to repeat this process thousands of times a day. That’s where North Carolina enters the story.

Cone Mills’ White Oak plant patented a continuous rope indigo dyeing machine that allowed yarn to move through multiple vats and skying chambers without stopping. But even with modern machinery, indigo remains surprisingly sensitive.

Change the dip time.

Change the skying time.

Change the vat chemistry.

Change the result.

Even pH matters. Indigo dyeing operates in an alkaline environment, and small shifts within that range affect color cast. A more strongly alkaline vat tends to push indigo toward red. A less alkaline vat can pull it greener. Two mills can use the same dye and end up with yarns that look completely different.

That’s why indigo is as much craft as chemistry.

The recipe is simple. The execution is not.

Why does this matter to Raleigh Denim? Because the fade starts long before we ever cut the fabric. The number of dips, the skying time, the alkalinity of the vat: those decisions are made at the mill, not the workshop. Early industrial dye vats ran less precisely controlled than modern ones, and that’s exactly why vintage denim carried a cooler, greener cast. It wasn’t nostalgia. It was chemistry. When we spec’d our proprietary green-cast indigo warp, we were reverse-engineering that, choosing a vat condition, not just a color. The jeans that come off our machines are already aging toward something. We just decided what that something looks like.

False. Darkness is about dip count. How many times the yarn traveled through the vat and back into the air. More dips, more layers, darker starting color. That’s it.

It tells you nothing about fade potential.

Contrast - the sharp whiskers, the hard crease lines, the bright honeycombs - comes from wear patterns. From how you move, where you sit, what you carry. A deeply saturated yarn worn lazily will fade flat and even. A lighter yarn worn hard will develop more contrast than most people ever see on a pair of jeans.

The starting color is just the starting line. What matters is what happens after you put them on.

The Complaint Department is Running Low on Inventory.

Five weeks in, and something unexpected has happened.

The Rookie is running out of things to complain about.

The jeansmiths rebuilt the pockets. Deeper, better placed, exactly where they should’ve been from the start. His phone no longer tries to bruise a rib every time he sits down. His pocketknife has stopped threatening future generations.

Funny thing about good design: you barely notice it.

Bad design introduces itself every five minutes.

The Fader still hasn’t been washed. The farm is still hot. But after five weeks of dust, sweat, grease, and everything else a working farm throws at a pair of jeans, we’re starting to ask a different question.

Not can they make it six months.

Should they?

For now, the soak is still on hold. But the debate has officially begun. Raw denim purists are probably clutching their chain-stitched hems.

THE FADE REPORT - QUICK BITES

Four things worth knowing this week.

HISTORY When Levi’s introduced pre-washed denim in 1986, sales exploded. But denim purists were furious. The whole point of raw denim is that you create the fade. Pre-washing hands that process to a machine in a factory. It was the moment denim split into two camps, and those camps have never fully reunited.

TIP The first soak matters more than most people think. Cold water, inside out, no detergent. Let it soak 30-45 minutes, then hang dry. You’re not washing the jeans — you’re setting the shrink and locking the fit before wear patterns start forming.

OBSCURE Every whisker on your jeans is a geological cross-section. If you sliced through faded denim under a microscope, you’d see something resembling tree rings. Each dip during rope dyeing creates another microscopic ring of indigo around the cotton core. Wear simply sands away those rings. You aren’t creating fades. You’re excavating them.

NC Durham’s own Revolvr Menswear briefly tried to revive American-made raw selvedge production in the mid-2010s, sourcing from domestic mills. The economics didn’t hold.
